The engineered elimination of dusty environments

PROBLEM
A Midwest foam producer contacted us as they were bringing in a new foam line and needed a new dust collection system. There are numerous foam grinding, cutting & sanding machines located in their new production building. The company was already operating one piece of machinery with a low-quality bagged duct collector that spread fine foam dust everywhere in the facility.
This would not be an effective solution going forward.
The Challenge
IAS came on site and provided an engineering study to determine the airflow and system requirements based on the manufacturing equipment. An additional design constraint to consider is that the collected foam from this manufacturing process needed to be delivered into a trash compactor located 350 feet away from the farthest machine pickup. This needed to be accounted for in the system design to eliminate any material dropout in the duct and to ensure sufficient velocity at each cutting/grinding machine pickup. An additional challenge with the material is that it is explosive thus resulting in IAS having to include all necessary NFPA protective equipment in our design.
The Solution
Due to the heavy material loading of the lightweight fine foam particles IAS turned to a two-pronged attack strategy with Clean Air Industries. First IAS supplied a Clean Air ATC-4400 Cyclone, this cyclone was put in place above the trash compactor to handle a majority of the waste material. Following that IAS used a Clean Air Industries’ ATV-24, a vertical cartridge collector that paired with its pulse cleaning system delivers the highest level of filtration efficiency and the longest filter life for this material. To minimize labor to operate the system, IAS pneumatically conveys the collected materials from the Cartridge collector back into the duct before the cyclone to continuously deliver material to the trash compactor.
The foam material is explosive and resulted in IAS pursuing full NFPA protective equipment to protect the building & employees from any potential explosion. This included explosion Isolation on both the clean and dirty air side of the ductwork. NFPA explosion vents and an explosion proof airlock to protect workers who may be around the collector. We selected Boss Products for their ATEX Certified Vigiflap, Explosion Vents & Airlocks to best protect the facility and workers from a potential explosion.
Lapine Metal Products supplied all of the required Cheetah Duct Clamp Together Ductwork. The Clamp style ductwork saved the Manufacturer significant time installing the massive duct run and the multiple branches to each machine.
Chicago Blower provided IAS with their Design-95 backwards inclined fan engineered to deliver large volumes of airflow at high static pressure. Working with Chicago Blower, IAS sized this fan to account from the high system static pressure and system airflow requirement to effectively convey the collected material from each machine through to the collector.
Results
Since the implementation of the new production line, the manufacturer has noticed significant improvements in their dust loading in their facility. The system has created a noticeably cleaner workplace for the workers. No longer is foam dust piling up on every surface in the facility from the low-quality dust collectors.
That is less work for the maintenance team to take care of plus not having to empty bags underneath the cartridge collector has been an additional bonus for the team. Gone are the days of emptying messy supersacks or 55 gallon drums into dumpsters, everything is disposed into the trash compactor. This state of the art solution from IAS has helped increase production efficiency for the manufacturer on every aspect of their day.
Project Success Points
Every company that IAS worked with on this project played an integral role in solving this problem. From the technical expertise of IAS & Clean Air Industries in selecting the proper sizing of the Cyclone and Cartridge Collector based on airflow and system dust loading. The use of Boss Products NFPA compliant explosion isolation devices to protect the building and employees in case of an explosion. Boss supplied Airlocks to ensure proper material transfer out of the collectors and into the dumpster.
